The 8 Layers of Industrial Autonomy

A comprehensive framework for designing, validating, and scaling autonomous mining and construction fleets.

The 8 Layers of Industrial Autonomy

As of mid-2026, the industrial autonomy landscape has shifted from "frontier research" to "scaled commercial deployment." With over 3,800 autonomous haul trucks operating globally, the challenge for OEMs and operators is no longer "can it work," but "how do we optimize the system for mixed fleets and edge-case safety?"

At Cognigear, we use an 8-layer framework to assess and implement autonomy at scale.

Layer 1: Sensing & Perception

The foundation of the stack. We specialize in high-vibration, high-dust sensing environments where commoditized hardware (Lidar, Radar, RGB) must be reinforced with robust calibration and multi-sensor redundancy.

Layer 2: Localization & Mapping

Moving beyond basic SLAM. We implement continuous map maintenance systems where fleet telemetry automatically updates site geometry as material is excavated, eliminating the need for manual surveys.

Layer 3: Onboard Vehicle Intelligence

The Architectural War. The safety case is moving from the Fleet Management System (FMS) onto the vehicle itself. We help operators implement Layer 3 intelligence that allows vehicles to maintain safety even during network disconnections.

Layer 4: Path Planning & Motion Control

Solving for articulated vehicles, payload-dependent dynamics, and complex ramp grades. Our motion control tuning accounts for the unique geometry of loading and dumping operations.

Layer 5: FMS & Dispatch Integration

This is where the economic value is captured. We optimize the assignment of trucks to loaders to dump points, factoring in haul times, queue lengths, and tire wear to achieve 30%+ productivity gains.

Layer 6: Inter-machine Coordination

Implementing ISO 23725 and EMESRT Level 9 standards to allow mixed-vendor fleets (e.g., CAT trucks with Komatsu loaders) to safely share an Autonomous Operating Zone (AOZ).

Layer 7: Mine Planning & Operations

Integrating autonomy into long-horizon planning. Autonomous operations are highly sensitive to road quality; we help bridge the gap between pit design and autonomous execution.

Layer 8: Predictive Asset Analytics

Using machine learning on 200+ vehicle sensors to predict component failures 3-28 days before they occur, reducing unplanned downtime and improving tire life by 40%.

Which Architecture Are You Betting On?

Mines are currently choosing between three competing models:

  1. Integrated OEM Ecosystems (Lowest risk, highest lock-in)
  2. Open / Interoperable Platforms (Mixed fleet flexibility)
  3. Graduated Human-in-the-loop (Iterative scaling)

Cognigear helps you navigate these choices, ensuring your autonomy roadmap delivers measurable EBITDA impact.
